What is warehouse resin flooring?

Warehouse resin flooring is a hard-wearing epoxy or polyurethane coating bonded to the concrete slab of a storage or distribution building. It creates a sealed, dust-free and abrasion-resistant surface that stands up to forklift traffic, point loads from racking and heavy cleaning. It also gives you a clean, even base for aisle marking and safety zones.

The right build-up depends on how the space is used. What does a warehouse floor have to withstand?

Warehouse floors fail for predictable reasons and a good specification is built around them. The main demands are:

  • Forklift and MHE traffic. Hard wheels and repeated braking, turning and loading create wear lanes along the busiest routes.
  • Point loads. Racking legs, stacked pallets and stillages concentrate weight on small areas and can punch through a weak surface.
  • Abrasion and impact. Pallets dragged across the floor, dropped goods and steel edges grind and chip an unprotected slab.
  • Spills and cleaning. Oils, battery acid from charging bays and daily scrubber-drier cleaning all attack the surface.
  • Dust control. A dusting concrete floor contaminates stock and equipment, so a sealed resin surface stops it at the source.

Which resin system suits a warehouse floor?

There is no single best system. The choice comes down to the traffic, the loads, downtime and whether the area is temperature-controlled. These are the three families used most in warehouses.

Epoxy resin coatings and screeds

Epoxy is the workhorse of warehouse flooring. Applied as a roller coating for lighter duty or as a thicker self-smoothing screed for heavy traffic, it gives a smooth, seamless and chemical-resistant surface at a sensible cost. Epoxy suits ambient warehouses, distribution floors and pick areas where the temperature is stable. For very heavy forklift loads a thicker high-build system is specified to resist abrasion and point loading.

Polyurethane and PU screed

Polyurethane and PU screed are tougher again where heat, thermal shock or aggressive cleaning are involved. A PU screed at 6 to 9 mm handles steam cleaning, wide temperature swings and impact far better than a thin coating, which makes it the standard choice for cold stores, food storage and wash-down areas. It also has more flexibility, so it tolerates thermal cycling and minor shrinkage movement better than a rigid epoxy, though structural movement joints in the slab must still be carried through the floor rather than bridged.

MMA fast-cure systems

MMA (methyl methacrylate) systems cure in around one to two hours even at low temperature, so a bay can be handed back the same day. That speed makes MMA the go-to for cold stores, freezer floors and any operation that cannot afford a long shutdown. It costs more per square metre than epoxy so it is usually chosen where downtime is the bigger cost.

Cold stores, chill rooms and temperature-controlled warehouses

Freezers, chill rooms and temperature-controlled warehouses put a floor through repeated freeze-thaw cycles and thermal shock that a standard epoxy coating cannot handle. A polyurethane screed or a fast-cure MMA system is specified here because both keep their bond and resist cracking at low temperature. MMA also cures in sub-zero conditions, so a freezer floor can be laid and returned to service without a long defrost.

Line marking, aisles and safety zones

A warehouse only works if traffic and people are kept apart. Once the resin floor is down a specialist contractor can add coloured aisle lanes, walkways, racking bays and hazard zones in hard-wearing line paint that will not lift under forklift wheels.
